Custom Molded Fiber Packaging Designed Around Your Product
Every product creates a different packaging challenge. THECA develops custom molded fiber packaging around your product’s geometry, weight, sensitive areas, distribution conditions and packing method. The aim is not simply to replace an existing material, but to create a protective fiber-based format that supports handling, presentation, storage and logistics as one system.
Our team can evaluate the current pack, develop the cavity and support geometry, produce prototypes and validate the concept before tooling and series production. Depending on the application, molded fiber inserts, trays, end caps, dividers or protective components can be designed to hold the product consistently while reducing reliance on conventional plastic or foam packaging.
Final material, tolerances and performance requirements are confirmed through project-specific engineering and testing.

Applications
This solution can be evaluated for
- Industrial components and spare parts
- Electronic and electrical products
- Consumer goods and home products
- Bottles, containers and irregular product shapes
- Protective inserts for secondary packaging
- Transport trays for manual or automated packing lines

Technical and Operational Benefits
Product-Fit Protection
Support points, cavities and clearances are developed around the product rather than forcing the product into a standard tray. This can improve positioning and reduce unnecessary movement during handling and distribution.
Packing and Logistics Efficiency
Nesting, stacking and pack-out requirements can be considered during design so that the packaging supports storage, workstation handling and transport as well as product protection.
Material Transition with Engineering Control
A fiber-based concept is evaluated against the existing packaging method and real application requirements. Material replacement is recommended only after geometry, performance and process compatibility are reviewed.
Consistent Presentation
Purpose-designed cavities can help orient products consistently for assembly, packing, retail presentation or unboxing, subject to the required finish and tolerance level.
Customization Options
The project brief should define:
Overall dimensions and cavity geometry
Support ribs, walls, clearances and finger-access features
Nesting and stacking arrangement
Product orientation and pack-out quantity
Tray, insert, end-cap or divider configuration
Surface, material and identification requirements subject to feasibility

From Requirement to Series Production

Frequently Asked Questions
What information is needed to develop custom molded fiber packaging?
Provide product drawings or dimensions, product weight, photographs, sensitive areas, the current packaging method, pack quantity, pallet or box constraints, distribution conditions and expected annual demand. These inputs help define the first concept and validation plan.
Can molded fiber packaging replace plastic or EPS?
It can replace plastic or foam in many protective packaging applications, but suitability depends on product weight, fragility, moisture exposure, drop and vibration requirements, surface sensitivity and the packing process. THECA evaluates the application before recommending a material transition.
Can the packaging be designed for automated packing?
Potentially yes. Product orientation, tolerances, denesting, gripping points and line speed must be reviewed with the automation requirements. Samples and line trials should be completed before series production.
How is the design validated?
Validation is defined for each project and may include dimensional review, product fit, pack-out checks, stacking, handling and customer-specified transport or performance tests. Required acceptance criteria should be agreed before tooling approval.
Is a prototype available before production tooling?
Prototype availability and method depend on the geometry, required accuracy and project stage. THECA uses design and prototyping to review fit and handling before committing to series tooling where technically appropriate.
